Here are my thoughts to get the right shape. I am thinking of doing it in fiber glass and starting by coating the roof top in plastic or mold release. Then glass over that with a few thin layers of glass and mat. Then trim it down so it will fit up tight in the Tahoe. I have never done one like this but it sounds like I can make it work well or so I think.

Any thoughts or ideas?

That sounds like a pretty doable idea to me. If it was a full sized burb I think that would be too much trouble.
