I'm working on mine right now. I used 4-1/2" OD pipe, 1/4" thick. The ID is 4" so it's a 2" notch.

I would use round over square. Looks cleaner and I just feel like it's stronger since the stress won't be concentrated in any corners. Plus it's less vertical-up welding if you're not comfortable with out-of-position welding.

Here's mine. I finished welding it last night but didn't take any pictures of it welded up. I'm going to box the frame here too.
