Sounds like the u-joint.Maybe your expensive mechanic put it together wrong.I`ve seen them grenade as soon as they were engaged into 4wd.The u-joint "must" be centered between the ball joints on the vertical plain.I`ve seen many front ends put together with the bronze spacer installed out at the axle end at the snap ring when it belongs the first thing on the outer stub behind the spindle.That 3/16" or so is enough to put the pivot of the u-joint off-plain with the knuckle pivot causing a bind that no u-joint can handle.Instant breakage as soon as you use 4wd.
