That is a lot of work to make a 205 fit! If I were you, I would trade the transfercase you have for a driverside front output 32 spline NP241 from behind a TH400 from ’87-’91 V truck or Suburban. Basically, you need a 32 spline driverside output tcase from a straight axle GM truck. 241’s are fine…205’s are better but you will play hell finding one that is a direct bolt up to a NV4500.

Ah, I got my first NV4500 for free as well. After installing it, it was obvious why it was pulled from a truck to begin with. It was a piece of crap and I had to buy a new one in the end anyway. Definitely pull the rear cover and make sure 5th gear isn’t all tore up and loose on the tail shaft.
I've been told that the bellhousing with external slave on 92-95 NV4500 would have to be changed for one with a driver side external slave setup or it would interfere with the front driveshaft when using an axle requiring passenger side drop TC. Can anyone confirm this?
