Re: heat and a/c blend door
There should be a write up in the FAQ's on this.I've never done it before but I do recall a thread on it with a fix.Someone may be able to point you at it.BTW you can search krue he had done a fantastic job of trying to index the FAQ's.

Re: heat and a/c blend door
i repaired mine over 15 years ago-long before i had a computer- and it still works great. i opened the case and took the flapper out, carefully trimmed off the rubber seal, glued the plastic back together, cut a small steel plate to fit the flapper, ground the plastic down to the pivot rod, welded the plate (verrrrrrry slowly so i wouldn't melt any more plastic), re-glued the rubber seal and glued the case. it took about a week overall to do it but i think it was well worth the time.

Re: heat and a/c blend door
I repaired mine ( about 10 years ago!).. similar to the method jerry moss used; except I used expoy resin with aluminum filings additive.... Most any boat dealeer has the expoxy.
