I'm ready to start painting my frame with por-15. I'll be doing the frame, trailing arms, front suspension, and rear axle to start with. I think I'm going to brush it on.

How much am I going to need?

ack,
i believe that you will need around 2-3 qrts. i used that amount on my truck as well & i was spraying it. if i remember right i did all the stuff you listed plus a few items. just don't shake it, if they don't tell you, then remember to just stir it when you go to use it. also make sure to use a good mask & cover what you do not want to get coated. it will really cover everything!! i know it is hot but you really need to cover yourself up as well, if yo udecide to spray it...

I purchased a gallon to do my 97 and 68 frame and suspension components, I think I'm going with the brush on the 97 but may spray the 68, the guy at POR said 2 qrts per truck with suspension components, thats with spray he said I may use a little less if I brush it.

it took me a bout 1 1/4 quarts to do the back 1/2 of my frame and rear axle when i had the bed off the longhorn. I used a brush.
It would be a REAL good idea to top coat it with some paint or one of there top coats like chasiss black. POR15 is not UV safe, and even from under the truck, it will fade and not protect like it was made to do from normal useage.

can I just use some semi gloss black spray paint?

yep.
If you spray it when the POR is almost dry... tacky... it'll be on there for ever. If you wait for the POR to dry, then you'll have to sand it with some 180 or so to roughen it up. The stuff drys super smooth, and damn hard too.
I've been thinking about this being I am about to do my dad's boat trailer, and I figure I'll shoot primer on it as it gets tacky, that way, it won't matter that I spray one part now, one part 30 min ago, another part in 30 min... ect. Then, the paint will stick to the primer and I can spray it to look good.

I used this stuff www.nomorerust.com and used 1 1/2 qts to do frame, axles and springs with two coats. That's my frame on their website....

Love the gloss POR 15
Hate the semigloss
The gloss covers a ton!
I bought quarts to have it in seperate containers.
I used a Rubbermade Plastic paint container for the excess for futre use (doesnt stick to plactic)
NEVER paint straight from the can.
Love the Gloss POR 15!

Like Andy said, if you don't prime it when it's still tacky nothing will stick to it. I'm not sure paint would stick even if you sanded it but I have never tried painting anything over it after it was dry..... I think they have a product now (also base coat) that is UV stable.

You can sand and paint, but it's a lot of work. We do it at work all the time.

I had a piece painted with POR-15 outside for a couple of months and it started getting hazy and the paint would "chalk off" on your hands when you handled the piece.

it goes from a beautiful rock hard gloss black, to a cruddy looking flat brownish, and it isn't as tough against rust.
Time to ruin it depends on UV exposure, but I've seen parts simply left outside go to hell in 6 months.

One thing I learned about POR, you are better off buying it in small containers. Once you open it it has a fairly limited shelf life. I buy no bigger than a quart can, that way if I don't use it all and have a long time between uses I don't waste or have to dispose of much.

When I brushed it seemed to go a lot further, than when spraying. Less than 2 quarts did a SWB frame. (not counting read axle)

The sun-exposure death (so to speak) thing of POR is why I now prefer Eastwood Rust Encapsulator, and so far it seems to hold up as well.

I ended up doing the entire frame from the cab-back and used less than 1/2 a quart. This weekend I plan to do the trailing arms and rear end. I was extremely happy with the results using a brush. Started off using a chip brush but quickly switched to a foam brush and saw much better results. Humidity was extremely high when I started, then we got some rain so I had to close the garage and finish later. The higher the humidity the faster the dry time. POR-15 reacts totally opposite of traditional paint in this respect. I bought a cheap Tyvek coverall suit, and duct-taped the sleeves over some rubber gloves. Best thing I ever did. I'd also recommend a drop-cloth (preferably plastic) to put under the vehicle if you are painting in a garage or anywhere you don't want the stuff dripping onto. You will get drips, especially where the factory holes are drilled in the bottom of the frame rails. I think that their "Hardnose" topcoats can be painted directly over the POR-15 without sanding. I will be using the gloss black topcoat after I'm done to prevent UV exposure/breakdown.

My wagon has the entire underside done in gloss - never sees the sun!
actually shinyer underneath than on top!

After reading all of the above, I went out to the local paint store and bought a can of POR15.

Right on top of the can a warning lable says "Remove por-15 from your skin before it dries.... If Por-15 dries on your skin, only TIME will remove it."

The owner threw in a pair of free rubber gloves for me to use...
