Hi,

Has anyone had luck with repairing the a/c diverter flap? Mine is broken just below the pivot all the way across and the only thing holding it on is the rubber gasket. I thought about gluing a piece of aluminum across the crack.

I fixed mine with epoxy. The kind that comes in a roll and you knead in your fingers until it is one color. It was a pain because I tried to get some into the crack (actually peeling up the rubber a bit) and then a good skim coat on both sides with a little running up the two sides. It has held for 6 months so far. I have a NOS one on the shelf for when it fails which it probably will.

I had the exact same problem. I JB Welded mine and haven't had any problems. Some aluminum and small screws for reinforcement wouldn't be a bad idea either.

Here's how I did it, and it works great for lots of repairs:

Clean and rough up the surface. If it's a small surface area, I drill some small holes to let the epoxy get a better grip. I lay on a thin coat of JB Weld and lay fiberglass cloth across it while it's wet. Then I put more JB weld on top of that. If you need to you can sand it or file it or even trim it with a utility knife.

I've never had a plastic repair I've done like this fail.
