More updates
I told you guys in the beginning of this restoration I would not hide anything and show you the good, the bad, and the ugly. There has certainly been enough of the last two I tell ya. This passenger door has been a real headache. First the repop door was not fitting right and then the OEM doors I had were full of rot. I ended up going back to my original passenger door with some modifications. First of all from the beginning the OEM door did not fit that well. It was really close at the top front by the windshield and also scraped the rocker at the bottom with no available adjustment. I thought I fixed this when I replaced the rocker but I guess something must have moved during welding. Anyway, it's fitting really well now with about 3/16" gap all the way around. Here are some pics of the process of patching the OEM door and working the gaps.

Next I needed to deal with the fact that the door was tight in the cab opening. To resolve this I sectioned the door 3/8". I know, a lot of work, but to get it fitting better than before I needed to do this. Here are some pics of that process. Any questions just let me know. It's hard to show the entire process in just a few available slots for pics.

The next process was back to the cab to check the fitment before welding the skin and inner panel completely. This means installing the fender as well as making sure the cab was completely tight to the frame. With all that done it turned out pretty good so I did my final welding on the replacement panels and went on to fitting the gaps.

The next step was to complete the tuning of the gaps. Some gaps were a little tight so I ground down where the outer skin wrapped the door shell. As you know if you need to get more than a little aggressive in this area it will cause the panels to separate. No big deal though as you can tack it back together, just give yourself a little room to add the weld and grind it down.
Follow this process all around and you will have some really good gaps and a well fitting door. In area where you have more gap than you need you can always weld in more metal. 1/16", or 1/8" tig rod works well for that purpose.

Time to figure out what I need to do to resurrect these fenders.
Passenger fender below the battery. Normal place for rot. Then you have the normal, bondo fill patch... At least this guy put some metal behind it. Not the right way to do it, but definitely better than fiberglass. I ordered a patch panel and will cut this out and replace when it comes in. Now to the driver side fender. This one is in better shape but far from perfect. Where I started After ruining 5 sheets of 80 grit on my DA This looks in good shape but does need a patch. Anyone know where I can get a patch for this? Drivers sides are not reproduced. Anyone have a scrap fender they wouldn't mind cutting me a patch from? Let me know, thx.

This is the spot that looked good in the previous pics really wasn't.
Typical stuff you guys have seen 1000 times. Cut it out. Measure and cut a patch from sheet metal of the same gauge. I used a scrap piece of muffler pipe to get the contour I needed. Fiddle with it until you get it as close as you can. Then weld it in and clean up your welds. As you can see I got a little more aggressive than I needed to with my cutoff when when I ground it down (scaring). Nothing a very light coat of filler wont fix.

You have a lot good work going on there. I got a kick out your mind changes on the firewall. I had mine done and painted so I could put the cab on.. put it on and thought " no way". Now I like!
I fabbed a plate to mount my fuse block and with extra ground studs inside the firewall. But I also made backing panels behind the seat mounted on welded studs; for relays , terminal strips and you guessed it ,maybe move the main fuse block back there Keep up the good work!

Ok, back to the passenger fender. Got the patch panels in and had some wonderful issues with fitment. I understanding making repop patches fit but this passenger fender cup was crazy!.
Cut both pieces along the body line and attempted to line things up the best I could. As you can see it's too short! Front of the fender viewed from the inside Inside of the wheel well. The lip is where the inner fender bolts in. This also viewed from the inside

The fix for the front of the fender was easy, I just pulled it into place and tacked it. The rear on the other hand was a totally different story. It needed more metal to make it work.
First I needed to split the cup just behind the body line to give it room to move. As you can see in this pic it was too small of a gap to try and fill so I cut out a larger section and fabbed up a patch. Here it is all welded and ground down.
