Another option is to do something similar to the newer emblems. They have basically vinyl graphic type stickers with clear plastic coatings over them to protect them.
I made a replacement emblem for a friends 90 IROC that you can not get the correct emblem for a few years ago. Aluminum backing plate, vinyl graphic and a thick layer of clear poly. My truck needs a new insert too. I will put the filler section of the emblem into AutoCAD and do a test print to make sure it is the right shape. I don't have access to the milling machine or vinyl graphic cutter any longer so this time around I will have to do it by hand. Good winter project to add to the list.
