Hammer and dolly to lay the door skin back down flat

Started tacking about 4 inches apart and 2 tacks at a time until it was finished , blowing it with the air gun between runs and letting it cool. I still have warpage ??? I will pull out the low spots with the stud welder I guess....I would love to take a class on welding in patch panels to see how to do it without getting the warping !

Speaker hole and 500 mirror holes next !

What you've done so far looks good! Are you sure the warping was from welding or was it from grinding? Grinding too long, or with a lot of pressure can cause heat build up and warped panels. Your tack spacing sounds good, but you can always try to space it out more if you think that caused warping.

I used my small air grinder with the 36 grit sandpaper disc on it and spaced out my grinding also ?

It's hard to notice any warping in your work, with that gnarly speaker hole staring at you.

Great job on your door patch. I will be doing both my doors here real soon. It looks to be as much of a pain in the A$$ as I expected.

I am curious to see how you go about fixing the speaker hole. My holes look exactly the same. I was thinking of cutting them out square and then making a patch panel with the correct lines to weld back in by making a template in layers of mdf that I can beat the metal into shape with the correct lines to match the door.

there are some wide plier like tools for straightening and bending back the fold ontoo the inner door again
that makes the job a little eazier
but its still a lot of fiddly work to get the edge to look good again

i think it allso depends on how original you want te door to look on the edges
you could grind away on the fold part of the bend untill you see the 3 layers
then cut off wat you replace including the folded over part of the outer doorskin of the bottom of the inner door
and instead of bending the doorskin fold over back you can (spot?)weld all around in stages
(prevent too mush heat buildup)
grinding the weld smooth and keep grinding or sanding on the edge untill the gap is even all round as whell
just dont expect to be able to reskin the doors after that unless you grind the inside of the door off again too

it is possible to make the edges / inside of the doors look like there made from one piece that way (no edges visible from the folded over metal and stuff like that )
kindah like wat they did to welds on the old choppers make it look like it was moulded out of one piece

What you did with the door looks good & proper. With that large speaker hole you might have used a copper "chill block" to absorb some of the weld heat when re-welding. It typically would require an extra set of hands ... to move it along with your welding. On other places I prefer a cold bucket of water & a facecloth. When you weld the area, typically, it expands, so the cold wet cloth will bring it back into shape (shrinking it). It's not 100% but it does a good job. Air blow it after to dry it out.

Just my 2 cents worth ... dig'n what you've done & r doing ...

Ok here is the speaker hole filler fix.

Marked off and cut the speaker holes out of the original doors

Moved the cut pieces over to the donor door and marked the patterns off

Welded in and smoothed off

The passenger side came out way nicer then the drivers side, however none of this will be seen after a little body work. The interior shop Urban Customs is building full length door panels but I just couldn't leave the holes !

The passenger door bottom doesn't need replaced, it only had a few pin holes in it. I just carefully welded up those small holes

Your build, repairs, ideas continue to both impress, inspire and motivate me.

Seeing your speaker hole repair, I now feel the need to find a pair of repair sections for my doors, where the holes are present, but not in use.

I like the idea of closing and painting the holes in metal.

If I did not do that, I was going to make up covered panels with carpeting on them.

Looking forward to seeing how little wage I can initiate when I start welding, as I am always impatient, and in a hurry to get stuff done.
