Thanks Vic! It's taking me longer than I'd like, but it's coming along.

Well, I didn't take final pics of the passenger side, but here is one of the drivers side and another of the passenger side with the A/C fittings mocked up.




I've started sanding down the rest of the firewall and will be filling in some unnecessary extra holes, relocating some others for some wiring to hide a little better, and start body work. Hopefully I'll get it ready for paint around Thanksgiving.

Oh, and my wire harness should be here tomorrow!!!

Sucks when you run out of gas, it always happens to me on the weekend too it seems.....
Nice harness! where'd you end up buying it?

That happened last time! Luckily, it wasn't the weekend this time, but still when the welding supply place was closed. Got my refill today at lunch though, so welding continues tonight! As for the harness, it's a factory piece. Since mine was damaged in shipping, the seller sourced a brand new one. Apparently, the factory harness that came with my engine wasn't available anymore, so it had to be built. We had to wait for GM to commission this harness for the 2017 vans in order to get one. I'm now at "ground zero" where I should have been when I received my engine back in July.

More progress... the metal work is almost complete!

Started with these holes


made a plug


two holes down, square plug set in place


end result (keeping rear body harness hole since I wired the truck already)


Clutch hole before


and after


started stripping the undercoating/bedliner crap and surface rust that was hiding under it


Final product, with some rust converter on the drivers side. Just to keep it at bay. Once I'm ready to cut out and replace the fuse block butcher job, I'll sand it all off again and start filler work.

Nice work, Duane. I like the a/c line hole layout better than mine which is all inline. The rain gutter turned out slick.

The last piece of the firewall... The butchered fuse block hole... old overlayed onto new.


And the finished product, finally!


Oh, and my e-level reprogrammed and resurfaced accuair parts came in yesterday. These were my old switchspeed parts sent back in to accuair for the upgrade.

Apparently I've forgotten to update this thread for a little while. Time to remedy that...

Metal work finished, rolled it outside to blow it all of and give it a good grease and wax remover clean up.




I then started with some filler...

First coat done and sanded...


After a little more filler, it was time to do a polyester filler (final filler).


I've almost got it finished, but still some sanding and a couple touch up spots to hit again... more pictures later.

I start with 36 grit, move to 80, then 220. Once I apply the polyester filler I use 220 grit, unless it's too thick then I'll start with 80 to get it close then finish it with 220. I do all of it with hard blocks. I have used an electric orbital to get excess filler knocked down to a manageable shape quickly, but it's pretty risky if you aren't careful with it.
