What type of spot drill are ya using? I have a cheepo HF one but the pilot is a drill that is too lone, i know there are better.

Yes there is a lot of spot welds to remove and I have tried a lot of different styles of cutters over the years! I don't like the cutters that require a pilot or cuts past the panel to be removed! That just means more welding to fill another hole. What I use is a double sided spur point bit (I will attach a pic) and you can cut the spot welds off without damaging the backing material. If you get the hang of it you can walk the bit and chase the spot weld when there not exactly round or if you have spot welds that are close together. I use the 10mm bit for vehicles from the 70s or older (heavy gauge steel with large spot welds) and I use a 8mm bit for 80s and up with thin gauge metal and small spot welds. Hope that info might help out someone getting ready to tackle some metal work!!!

I had a few messages about the spot welds on the underside of the cab where the rockers meet the floor so heres a few.

I finally got a chance to tackle the pass side fender as it was pretty rotten! The front cup was shot and the opposite bottom had quite the hole in it! I was lucky though that the inner structure was pretty good! Since I've started this thread i find myself taking a lot more pics so its tough to choose what to post so heres a bunch.

A few more pics with fitting the fender up to the body to make sure the lower bolt hole lined up since that was all replaced on the cab.

Next i got out the wire brush and cleaned off all the rust on the lower leg of the fender and got some Por15 on there to seal/stop the rust and prepped it for the new replacement panel. I don't use Por15 to often but when i do i remember how awesome it is! LOL. I put the door on to get the gaps right and welded it up!

Good thing i decided to test fit the inner fender liner as i realized my new panel didn't have the tabs to bolt it together so i welded those in! sorry the pics aren't to good as it was getting pretty smokey in the garage by then!

Next up was the front cup! That was a tricky piece to fit and weld in as i cut about 1.5" off of the new cup to keep the weld under my molding that will be going back on the fender.

Wow thats a lot of pics for one fender! but the last few are of sealing up the backside. I sanded off all the loose rust/dirt and washed it down with wax and grease remover. I treated it with the Por15 metal prep and then coated it black! If anything it shouldn't rust from the inside out anymore!!!

Yup you brush it on. You can spray it but if your trying to slow rust down its best to brush it on nice and thick! It's good stuff!

I just found this thread, nice work,truck is gonna be solid as new. As a guy that has been in the body shop business for over 40 years I will tell how I remove rusted /damaged panels. Instead of drilling all those welds I use a 1/4" thick 3" diameter grinding disc on my die grinder to grind the weld on the damaged or rusted side down to the save panel. It is twice as fast as drilling and your spot weld cutters will last twice as long if just using them on panels that are being reinstalled. I am not saying your way is wrong but just a tip that has worked for me.

Thanks guys! Ive been sidetracked on another project so i haven't done much on the truck in a little while but i did manage to patch/fix some rust issues on my drivers fender. This fender wasn't to bad so i didn't need to replace the bottoms!

Things got slow once my wife sent my boy out to help!

I also tried my hand at recreating some of the rust/patina on the bottom of the fender. I think it turned out pretty good and i will do the rest once the truck is complete and back together! Heres the pics of that area i focused on start to finish.

Ok finally got some time to update! I've been working on and off the truck for a little while so progress is slow! I've managed to finish all welding and body work on the cab! I put it into epoxy and high build primer/sealer and blocked where i needed to to get it ready for paint! I'm realizing I'm doing a lot of overkill for the patina truck i want to end up with but it will at least have a solid good quality foundation! Heres some pics of the cab metal work finished/ground.
