Mike your pinion depth is too shallow. You need to get it moved deeper into the mesh.
I have done hundreds of rear ends and I can tell you that when I first started doing them it was a lot of trial and error. The biggest thing is to not get frustrated and just take your time. Luckily I was young and in a dealer when I was learning and was shown some of the tricks to make pinion shim corrections quickly. Another big thing when checking your patter is to make sure you have some drag on the unit. This will ensure you get a good read every time. Let me know if you have any questions, I am sure I can help you out. I am swapping in a new 3:42 and posi currently in a 12 bolt this weekend.
