I've been waiting for someone to offer you the help you need on this.

Let me tell you what every mechanic including myself does. Freaking pull hard on the wrench. Then, tighten it even tighter till the hole lines up, never loosen it.

I couldn't even imagine how may balljoint and tieord castelated nuts I've tightened, and every one of them has been a real hard pull on the wrench, then more until the pin lines up. Never had a trouble.

tork the tierod ends to no more than 55 lbs then till the tiny little hole for the cotter pin lines up. The ball joints to 90 lbs. .

Generally in situations like this if you torque the nut to the specification of a grade 5 bolt of the same diameter, you will be fine. Like Tx Firefighter said...once you are tight, do not loosen it to align the cotter pin slot. Tighten it more, until you get to the next one.

Also make shure the tapers are nice and clean, avoid having a lot of paint on the tapers as well. A little anti seize and no paint works best.
