2nd HID retrofit - FX-35r to 1991 Lamps

Re-doing my current HID setup. Currently using projectors out of a VW Passat and work fine, just not bi-xenon. Before I remove them (once finished) I will do a side by side. It will also aid in selling the current setup on ebay one day.
I am making this setup the same way as before. Start with the lamp, and mark out a circle. To make the circle perfect, or near peracfect, I had some scrap exhaust tubing from previous projects and 2.5 was not the ideal fit, but close... Centered scrap tubing on the back of the lamp, marked it with a sharpie, and cut it out with a Harbor Freight cut off wheel. ** if you were to cut the hole to the exact size, chances are you will have gotten the lamp too hot and the chrome will have seperated from the metal housing** I know this because it happened on the current setup on the 1st lense I cut a hole in. Knowing this, making the first hole smaller is ok.
Next step was to judge how much larger the hole needed to be, I guessed about 1/16 or the width of a sharpie mark around the edge of the 1st cut. I used a Harbor Freight die grinder and a quality egg shaped carbide bit and opened the hole up to the proper size. I finished the back of the lamp with a hand file and smoothed the outer edge. Now the Lamp is fnished, next step is to modify the bucket so the FX-35r projector fits through the bucket snugly and then design a mounting solution. I mounted the original setup by welding exhaust tubing to the bucket (to seal it) and welded long threaded screws to the exhaust tubing and then secured the projector with bolts on. 2 1/2 years later still rocking the same setup
Heres some pictures I snaped on with the iPhone. I'll take better quality photos later.

crazy....doesnt the glass lens on the "sealed beam" with all the lines screw up the pattern and cut off for the HIDs?

I agree..I am using a clear glass lens and they even say that clear glass lens, because of the thickness of the glass, makes the cutoff less sharp.

that is why all the current headlights with projectors are made with some kind of thin plastic lens. these are clear and so thin they wont destort the cutoff...

and you should SHOW the nice projectors...

Lightwerkz did a killer job on some 4x6" headlights

I am close to finishing mine...just need to find some time and dry weather for final fitting, aiming and testing.

I love the light from the HIDīs on my Bmw daily driver, and would like to have it on my truck as well. But I canīt get over the look of the projectors, to me it just looks wrong once the headlights are modded.
Donīt you get any heat issues with having the projector that close to the glass?

the lights are only 35W in stead of the 50 or 55W you usually use in the 4x6" headlight. If you take into account that the Xenon produces a lot more lightoutput, that also means they are more efficient, thus less heat production.

no, I am absolutely not worried..

Re: 2nd HID retrofit - FX-35r to 1991 Lamps

Good to know, I think I might try to mount projectors hidden inside the grill or get a bumper with holes for position lights and mount them there. It will not be legal but neighter would the head light conversion be here so who cares

Re: 2nd HID retrofit - FX-35r to 1991 Lamps

Ive ran the projectors in the sealed beams ... sealed of course to keep the water out for over 3 years, no problems.
