Pics of rust on underside
Here are the places on the underside where by Burb needs some patching. Does it look like I can get away with just left and right floorpans, or do I need the firewall /toe panel also?

Hard to tell. If you can strip off or clean then poke around on the metal you will get a better idea. From the pics it doesn't look too bad.

You should have it blasted to see exactly what you have. But short of that it looks like the metal is scaling which is the first layers of the metal breaking down.
If its not rusted all the way through (check like AD said) you can wire wheel it down to bare metal and apply the POR-15 products to stop it from rusting any further. The metal will still show the scars but you can either bondo it up, or undercoat it to cover it.

I would say they look great for their age. I think you'll find the cab support has a small hole. It can be patched easy enough. The floor looks like heavy scale and like PTC said, it's a perfect place for POR15 application.

I cleaned up the rusted areas with a wire wheel and now I'm looking at this. Looks a bit worse than scale...

Then I pulled up the carpet and started stripping the floor pan from above. Is it me, or is this a less-than-spectacular repair job? Seems to me that the seam should be welded all the way around. Coupled with bad weather stripping, I'm sure this caused the rust on the underside.

Or at a minimum it should've had seam sealer along there. But I believe fully welded is the standard.
The "cab support" mentioned earlier is the big bracket bolted on- with a hole rusted through as predicted. |
