Which chassis paint ???
What kind of chassis paint are you guys using and what's your process? I would prefer not to use POR-15 or powder coat.

Get some Rustolium spray paint. Wire brush the frame to knock off the loose stuff and spray, no primer. I have done this and it looks good after 3 years.

I have been using PPG epoxy primer ten spray a coat of clear on top. It is real durable .

I might completely strip the frame and get it media blasted. If I do I was thinking of using something like SEM Rust Mort or Eastwood After Blast and then maybe Eastwood Extreme Chassis Black or maybe one of these:
-Rust-Oleum Roll Bar & Chassis -VHT High Temp Roll Bar & Chassis -Krylon Cover Max satin black

Powdercoat is defiantly tough..downside is if you ever need to change or add something that needs welding after pc or whatever you've got to grind it off in that area..only option then is to paint affected area..for this reason I paint all my frames...I would prefer powdercoat though...

how far are you going with the frame? sandblasting? acid dipping? wirewheeling? chassis saver, kbs, and por 15 are all great. Trying kbs at the moment, but since you said you dont wanna go that route you could try rustoleum rust convertor then paint. Otherwise ive had great luck with vht rollbar and chassis paint and also epoxy paint.

Rustoleum Black is a perfect color match. You can paint part of a piece like the frame rail and see no line when it dries.
Note that it takes a while to dry. The way Rustoleum works is that it stays flexible, so the paint doesn't suffer from micro-fracturing with mild flex and temperature cycling. This does not open pores in the paint for water to get at the rmetal. That also, however, means it's a slow dryer. If the piece has rust on it, use the rust brown primer first. It forms the strongest bond, actually incorporating the rust into its matrix. Then two coats of the black over that.
