New to this thread, Excellent work, both on the truck and with your home building. Attention to detail always takes good work to the next level.

As to the headliner, you can buy backing material, it's sort of a cross between cardboard and masonite, and you could fit that to the roof. The only real problem with this is that you're going to end up with a flat roof, putting in a complicated curve for the corners is going to be almost impossible. It's basically like trying to build a geodesic house without any sharp corners.

Here's an idea that might work.... lay out a good thick sheet of plastic over your roof, the top of it, then cover that with fleece. Basically the interior of the cab should look like the outside of it, just slightly smaller....

Then coat the fleece with resin. When it sets up give it a test fit, you'll probably have to do some trimming around the A B and C pillars to get it to fit, but I would bet this would get you pretty close. My guess is that when you drop this down it will fit pretty tightly, there will probably be about 2 inches of extra material around the edges that would need to be trimmed off. With that fitting snug, you could flip it over, put a few boards around the edges to keep it propped up and cover it with 2-3 layers of fiberglass and resin, then use some filler to make it smooth. It could then be covered with something stretchy to finish it, or block it smooth and paint it.

Just a thought and no idea if it would really work, but 20 dollars in fleece and 60 in resin doesn't sound like a bad gamble....

Other options include....

If you still have the spare cab from the other truck, or the front of the already cut cab, but I think I saw you took them to the boneyard, you could cut out the interior second layer of metal from those cabs and weld it in. This would give you the finished metal curves you needed there, then a sheet of 16 gauge could be welded in between those pieces to finish it to give it the stock look of a pickup.

The only other real option I see is doing one much like the cars of that era with the bows and headliner material with loops that fit around the bows.

It's a big mess to try to tackle, any way you slice it, you have some work to do, and an upholstery shop is probably going to charge you more than you spent on paint, primer and filler.

Thanks for taking the time to give me ideas. Part of my issue is trying to save money, so avoiding the upholstery shop is a priority.
I like the fleece over my top idea a lot. I had seen lots of videos online of people making custom door panels, but it was always a convex curve - stretched tight across something. A headliner is a concave shape, but your idea of using the outside of the roof solves that!!! I have built laminated mahogany canoes before with multiple coats of resin and fiberglass, so I know what a mess it will be, but I think I will try it.

3M spray adhesive works for holding fabric on those concave areas rather than just pulling it tight. This is used for door panels, and headliners all the time.

Yeah it does hold well, but we're just talking about building on some plastic sheeting that's draped over the truck roof, gluing it down would require some stretching and then it would pull the plastic back up, unless you secured the plastic somehow. Basically it will probably form some wrinkles, but that should be pretty minimum in order to get the initial curves needed to make the custom headliner...

My pleasure helpin out. I've been mulling over one of these projects for some time now. And when I stumbled on your thread It was perfect timing. I'm just finishing up a 68 camaro restoration, looking to sell it and move back to my 68 pickup. The wife and I would like to have another kid, and that means a truck has to be large enough for the whole family, which really makes this build idea a winner. I just hope the Camaro Resto hasn't scared her too much!

Taking the plunge on the headliner. I went and bought some fleece, resin, Fiberglass mat and Woven Roving (heavy cloth). I'll need to dive in before I paint my roof in case I have any screw ups - probably next week sometime. Tonight I am going to try and mount the HVAC under the dash for the last time.

I am laying 4 or more layers of .7 mil plastic on the roof, laying the fleece on that, pouring resin out over the fleece and using a roller to spread it out. Once it hardens, see how it fits inside. I am planning on covering the A,B, and C pillars with upholstery like the headliner to make the cab super quiet. I think I will cover them first and then attach the headliner for a neat seam around the perimeter.

This actually a good idea! So the original burb Headliner had a sort of "c" channel it sat in, right? Well, (since you are already painted welding is out of the question) I think that hardware stores have a screw-in-type C-channel that is used to hold vinyl panels in place on walls and ceilings... what about getting some in chrome and you should be able to screw it in place where you want it all the way around the perimeter.

You then take said 3/16 rod and bend "roof bows the way you want, and a perimeter ring. Weld them to create a headliner frame. Now you take your fabric and lay it OVER the bows and UNDER the frame. pinch the fabric together and sew it on the inside (the side you would see). Then fold it around the frame and sew that. I think this will give you a stitched seam that will look good. Then your headliner should literally snap in place...

I may just be crazy, it HAS been a long day.

And here is the reason.

A/C completely bolted in with wiring attached. A side note; I forgot that I had cut the bottom edge of the dash about 2 feet wide under the radio area. I sectioned this area about 1 inch to clear the depth of the new unit. I still need to make a plenum and route my 4 air ducts (new ducts on order). I don't know that I would recommend this mod. for everyone because I am losing my radio slot and I have to use a modern controller. I am planning on putting the controls a little out of normal view, so as to not ruin the old school effect with late model Chevrolet parts. That being said, it should cool the truck very effectively. I put a 3 inch wide piece of tape to simulate my lower dash valence panel. I will also have to relocate my old keyswitch into this new panel that runs the width of the dash.
