I've actually thought about doing a steel inner if I did this project. I wonder if you could take another roof skin from another burb, or the left over from the rear of the cut off area that is not used at all, trim it down and use it? Maybe put some bows in there first, tack them to the outer skin and the inner top of the burb roof to cab framing. Then place the trimmed burb roof skin in and pre drill some holes to be able to spot weld to the bows. This would be real easy to do if you have a way to stand the cab up on its back or flip it on its side I think. IDK, just some ideas I have been tossing around.

It will be a ton of work either way to get a smooth headliner.

A traditional vinyl one with bows like a 60's car used would be easiest. Just bend up some 1/4" rod to the contour you want and mount them with clips in the center and receiver pockets on the edges to hold them in place. Hand it off to an upholstery shop and let them have at it. The edge trim may take a little work but nowhere near what the smooth headliners would take. The upholstery shop could probably take care of the edge trim too.

Cut that out. It would be too easy.

Maybe.

I think the newer cab is a bit wider at the top but it would be a good place to start. A little sectioning and welding and it could work out pretty well with a whole lot less work than fabricating one from scratch.

Personally, I'd either want a steel inner of go the fiberglass route. My friend had a 48 Chevy the size of a crew cab but only a 2 door. He had an old style cloth and bow headliner in it once. It just looked out of place so he built a fiberglass one. That was the ticket! 5 years later he built another one and this time he did steel. That was even better IMO.

That was my first thought , probably need 3-4 of them to get enough metal I'm guessing

That is a good idea too. It would be a lot of cutting and welding, but I guess that is the whole project.

i think it would be a lot more "impressive" and look like it is done right !! i saw an extended cab 68 done like this prob 15 years ago , and i still remember that trucks headliner today !!

It would be a whole lot easier to find a few regular cab roof sections than it would to snag one crew cab roof too.

What do you think about getting a Headliner out of a new model Tahoe or Suburban? I dont know what the size of your roof is, but if the headliner was to big it would be easy to cut and glue back together.... Then you have a foundation for you fiberglass work.... Should be able to soak the headliner with resin and harden it. You might still want to use some fiberglass mat to reinforce it some.

Just an idea...

my suggestion is a 1992-2000 chevy crew cab headliner if you are going to put in a headliner. it has a low roofline and simple curves. otherwise, what about using several inner roof pieces from a truck and then covering them with material? It wouldnt be removeable though.

My reinforcing rib hangs down in the way. Can't do it that way/ worried if I take out the rib it is too flexy. I really want a cloth headliner on a cardboard/fiberglass insert. Now I am thinking about how to make that and finish the edges.

Remember the 100 dollar cabs I got? Well they came with doors too which I need to steal something off of. Measured 3 or 4 times on the drivers side only to cut it an eighth inch too short. DOH!!! Some surgeon I am. Passenger side I drilled out the spot welds and removed a good bit into the door. I'll just plug weld the holes at the bottom and butt weld at the top frame.
