Has anyone used one of the aftermarket repair panels for inside sunvisor strip when they are rotted out. I was just wondering how difficult it was going to be and if the windshield still has good fit? lmc and carolinaclassics both carry the part I'm talking about

Looks to be a real PITA. Probably in the works for me. Whoever painted my truck decided it would be a good idea to leave the sealant out of the drip moulding...

The windshield will have to come out at the very least, then your basic cut splice patch panel replacement. Looks like you could hide a lot of the repair area with a factory headliner. I loathe the idea of welding overhead...

I have the same problem and asked the same question a while back, didn't get an answer on who used the patch panel. One person had a thread where the guy took both the top roof and inner roof off, used a full inner replacement, which is what I need since mine is even rusted above the doors. I am tempted to bondo it and put a fabric headliner over it. Another way mentioned is to use a good complete roof and cut it at the pillars, kind of like chopping a top, less to weld but have to make sure measurements are exact. I have found a roof for $50, may go that way, may even think about chopping it as well. One buddy says he is going to chop his roof and cut the glass using a sandblaster.

About 7-8 years back, I cut a good piece out of a rusty cab that a tree had fallen on. I cut out the old one at the edge of the lip where the headliner trim attaches. It turned out OK, but I'll probably redo it since my MIG welding skills weren't that good at the time. I was thinking about getting one of the repro pieces, as well. Close to the lip is a good place to cut, since the bend provides stiffness and helps prevent any warping.

I'm in the same boat as you guys. I've got a repair panel that was cut out of another truck coming, but I'm stumped right now as to how to proceed. I wish edfabman would make another video on this sort of repair. He could even use my truck as an example.

When I did mine (sorry, no pix), I cut it about 1/4" fwd of the headliner lip, drilled the spotwelds over the windshield (of course) and cut it (vertically) on the sides above the windshield pillars, just forward of where the spotwelds start over the doors.

is there sufficient windshield support with the new piece from the front of the truck or do I have to make an exterior panel for the windshield groove?

I think I know what you're asking. There is no worry of the cab sagging after removing the inner piece. The outer structure is very stout. Also, you'll be "spotwelding" the replacement piece back onto the windshield frame, as the old piece was. Make sure to drill out the spotwelds from inside the cab and don't drill through the outer portion, if possible. I'll be on a business trip this week, so I'll answer further questions on Friday.
