I messed up big time
I am in the process of rebuilding my NP205 transfer case. I was so excited today cause my seal kit came in and I will finally be able to get this beast on the road again. I guess I was in a rush during assembly and forgot to install the shims on the Idler shaft ( I was just about done with assembly too)

Brad, where are you located in Hampton Roads? I am in Chesapeake/Great Bridge & might be able to help you by repairing that shaft.

Im in Hampton Fox Hill area. It is great to see someone else in my area. Any help would be aperciated. I was thinking of taking it to work tomorrow and talking to some of the machine shop guys and seeing if maybe for a 12 pack they could find a way to fix it.
Its mushroomed pretty good and the threads are all bunched up. I did a real number on it. Heres some pics, tell me what you think.

If you have access to a good machine shop, that's what I would do. That's what I had thought about doing for you. A good machinist can repair that very easy. If you can't get it done, let me know. I'll see what I can do.

Botie is right. I used to work for a machine shop, and was parked at the thread rolling machines and bridgeport mills, so I know a good machinist can re-roll those threads.

I took it to the machine shop and the guys were more than willing to help out for some red bull
