When converting to a BBW why is cutting and welding such a large section necessary? It seem like you could cut out the window size and roll the lip so that the seal attaches and then install the window. It sounds soooo simple and if it was I know everyone would be doing it that way. I'm just curious as to what I am missing that it's not being done that way. Thanks for the lesson that is about to follow.

I don't think the problem is to do with the outer skin as much as the inner skin. It is made to fit only the small window. If you have the tools and skills to re-work that metal, then you would be in business, but it must be easier to source a BBW doner and weld it in.

Correct. The inside panels at the rear of the cab are not the same. not even close.

Granted no-where near the same truck (it’s a chevy though.. ) but here when I did this chop you can see the outer panel removed, and the inner panel -very similar though for explaining your question a bit more.

I would have never guess that they would be so far out of alignment.
