So.. was trying to find where the water was coming into the cab.. First, discovered that the seal around the AC cover was leaking.. allowing water in through the cab via the heater core box. fixed that..i think

Also discovered that water was coming in through the seam sealer (stuff that was between the floor pan and the side wall.. Cut all that out and found this. (hole above the seam and two below down by the door

Ive got the fender off so i can get to the hole above the seam.... but the holes on the side wall are blocked by this..

Soo.. how is water getting into there?? There was debris up here and i cleaned it out..

Thats a complete hollow channel from the cowl vent to the point your finger is at in the picture. Water gets in every time it rains. Mine didnt rust through but had surface rust so I cleaned it as good as possible and used POR15 in there. Used a mirror and flashlight to make sure I had complete coverage. Its a slick black waterproof waterslide now.

Thanks...How did you get it on the inside of that channel? just pour it down the channel from the top?

Long rubber gloves and foam brushes. If you pour it in you'll have a huge mess as I had some drips coming down that needed constant wiping for about 25 min after.

You can also get a patch panel for that area on the inside.Take the cowl off the truck and clean down inside each side really well.There are also drains,if you lay on your back and look under the area you are pointing at you can see them(wear safety glasses).Once you have it cleaned you can screen the cowl vents to prevent debris from getting in there and trapping water(what probably caused your rust.I used a shop vac from the cowl area reaching down each side.You can also remove the vent door and get into that area some(it's spring loaded and you can see it when you get down there).

There is also a drain hole in the bottom if its plugged up with crud then water cant drain out so use a length of shop wire and fish it down from inside the side vent and find that hole and make sure the wire comes out the bottom.
